View Full Version : Actic Cat Rear Diff Covers are READY!!!!

Well....sort of. I hope to get Al's machine here this week to install his cover to make 110% sure everything installs perfectly. Here are some pics to hold you off in the mean time.

As I had told you, there were going to be some improvments over the last covers made, well, heres what we came up with.

The inner face that keeps the gear in place (done with that little thrust bolt on the stock cover) has oil grooved machined all around the face in order to increase lubrication between this face and the face of the drive gear. A large radius groove is milled into this cover as well to also increase oil volume and flow of lubrication. A small section is milled out on the inner face at the inside of the fill hole to make it easier to fill with oil, as well as a milled groove to better allow oil access to the fill check hole.

We think this is going to be a great addition to the Cat products we currently offer (2" lift kits, Axle spacer kits, Wheel Spacers, Spring Spacers Swamp Lox race wheels, shifter knobs, and coming soon, a Rad kit for the T-Cat and possibly even bumper plugs.

I was thinking $229 SHIPPING INCLUDED. I heard the other ones were $250, this cover has a lot more involved in the manufacturing with the improvements and extra op's required to get it all done. My initial retail goal was going to be $250 plus shipping to try and match the previous ones that were on the market but I can afford to cut that cost and add the shipping as part of the deal. AND free RDC stickers in the box LOL. Shipping with the USPS Flat rate box and delivery confirmation/tracking and insured is about $14 so in reality, the price of the cover is only $215.

The front still has to be taken off your spare front diff. With the added front wheel drive components, it will require more 3-D machining if I think its even possible.

Yah i think so.... Its the same cover...if you take the very first picture and move the fill and check plug over to the right side thats what mine looks like. Its not a huge deal breaker for me i can use the one above just would be harder to get to the fill plug thats all.

Here it is all loaded up and installed on a diff with 4.0's in it.

Using a heat gun on the bearing location while leaving the bearing in the freezer for a little bit made the bearing almost drop right in with no effort at all. Had I been able to set it down perfectly square, it would have dropped right to the bottom. I did use the quill on my milling machine to square it up and press it in with almost no effort at all.

The seal was like any seal, while the cover was still warm, I was able yo press it in place by hand with a bit of force, so it feels like a perfect fit.

The overflow fitting was a bit more difficult, for this I used some heat around the hole and put the fitting in the freezer. I used a set of vise grips on the fitting right above that little lip with the vise grips as loose as possible to barely have a hold of it. I used the mill to press this in as well with the handle of the vise grips set down on something the same level as the fitting and pressed down on the middle of the vise grips, this kept it pretty square and it pressed in with a fair bit of effort. Pressed it in until the little lip bottomed on the cover. I hope that makes sense LOL.

Sorry dude, my next run of covers likely wont be till I see some interest for them after these 10 are sold. That said, the hole location of the fill plug and check hole might not just be moved over, the entire hole pattern may also be different....

It will be shipped as just a cover alone. I was reading the "other" forum and see where some people are concerned with installing it. I looked on a Arctic Cat parts list and they retail for around $46 plus tax (13% here...OUCH eh) IF this is something people really need installed, I guess I can make a tool to press them in much easier, it wouldnt take too long to whip one up and press it in straight from the top.

hmmmm, thats a good question, with the tool I have pictured in my big bald head right now, if I made it out of aluminum, it would be quick to machine, if I made it with steel, it would take a lot longer to turn it and mill it, either way though, the end user would still need a way to press it in like a wheel bearing. You know what I mean?

Yeah, but "most" people have a press or access to a press.

I am no expert, but I think selling the tool would work out a lot better to those of us who dont wanny try to tackle "afro-engineering" something to work on a product that looks as good as your side covers.

To be honest with ya, I am gonna wait and see what local, quik, and some of the others come up with on installing that tube before I buy my cover. It may very well be an easy deal, but I am gonna wait and see.

I have yet to try and remove my tube and re-insert it. i have no idea what kind of task it will be, but my presumptions is that its gonna be tricky to get the tube properly seated to ensure a good seal.

have you given any thought to threading that hole and we screw a fitting in?

I dont want to use a threaded fitting because it will be a part that sticks straight out the side and likely be made out of brass and I would be concerned it would either A.) be too long out to the side and get in the way, or B.) break off easily if it is a thin walled brass fitting. The stock fitting is steel and it feels pretty strong.

I DID draw up a little tool in my CAD tonight and will likely have some made this week, at the very least I'll make up 1 prototype tool and see how well it works. IF I go the tool route, I'm betting I can have it made for around $12 to $14, its a quick lathe op and then a slot milled into the part with a ball nose endmill. It will still help to put a little heat around the hole and freeze the fitting, this is how I do ALL of my bearings and have always done them this way, makes a "pain in the ass" job a very quick and EASY job ;)

That seems fair enough. I also understand what you are saying about the issues with a threaded fitting.

Just outta curiousity, do you use Solidworks for your CAD design work?

quik, it was easy, a little heat around the hole and I broke it loose with a little wrench, then it just wiggled all the way out.

Here you go, fits like a glove guys! The stock cover just barely touched the bottom frame rail with one of the ears, our kit might touch it by a couple thou (thickness of a hair or piece of paper). Our cover is thicker on the ears and entire mating face, but the amount of overhang on our cover is a slight bit less, therefore it seems it will fit in this tight spot just as good or better than the stock cover.

Also, to remove the stock cover and install this one, we had to remove one of the diff mounting bolts, the one closest to the front of the machine, then with a little pressure, we pushed it up enough to remove and install the new one. Very VERY simple procedure actually.

When installing this cover, make sure U point the vent tube towards the front of the bike. We thought it MAY kink the hose if straight up. The tool Pauls making for this will help out with that as well.

Not sure on ID. Not sure on threaded fitting either. Once U get it, then make the decision man. Not a big deal at all. Like the Captain said, it was just what he thought of doing, so he did it. A little heat and a few minutes in the freezer is all it took. Cheaper to.Lol

Hey Brad, the piece will be a piece-O-Cake to install with this little tool. Add your time to drill and tap the hole to whatever pipe size you choose, the time it takes to find said pipe tap, picking up a fitting and getting it to seal perfect, or just pulling out the stock fitting, heating a bit and pressing in the correct fitting with this little tool that will not cost more than $15..... its your cover, you can do it however you want ;)

I also just ordered a new differential, a complete one!

There shouldn't be any issues now......brand new diff and a stronger side cover!

Superb product! I recommend this even if you dont have 4.0 gears! I know it isnt bolted down here and the vent tube isnt installed, I was just workin on shimming my gears.

U have that baby packed with grease do ya? Kinda looks like some red n tacky I C there. Sweet cover fo sho eh?

^^^actually, I rubbed a very thin film of red n tacky on the bore of the cover to "lubricate" the insertion of the bearing. That just goes to show how precise this cover is: it pushed all the grease down.

Thats true man but with the piece of mind that we'll get, there's gunna be a sheeeet load of mud that'll be slung everywhere. WHEN the front covers get done, and the NEW Cat axles. R beaters are gunna be near bulletproof for drivetrain. At least we'll have a big relief for sure. A/C=FTW!!!!!!:)

I put about 30 miles on the MudPro this weekend. I never made any high speed runs, but I did creep over some rough terrain, off camber situations, and some water.

What a piece of mind I had knowing this side cover was installed! I guess it goes without saying: I had no issues what so ever. No fluids leaked out, no water got in and all my gears are still rotating as they should!
